Onan 5500 Generator Problems: Complete Repair Guide 2024

Spent three hours testing my 2014 Hurricane's Onan 5500 gen getting 11.8 volts output when every manual says it should be 12+ volts! Here's the weird part - when I disconnect the remote harness, the generator fires right up and purrs like a kitten. But the second I plug that remote connection back in, boom - both the remote start light AND the generator start light come on, and then... nothing. Won't start at all.

The really bizarre symptom is this chattering from the fuel pump when the remote is connected. I can literally feel the fuel line jumping around when I put my hand on it. It's like the pump is having some kind of seizure or something!

I'm guessing this has to be some kind of electrical issue between the control board and the remote system, but I've never seen anything quite like this before. Anyone dealt with this specific combo of symptoms on an Onan 5500? Really hoping there's a known fix because pulling this thing out of the RV again would be a major pain! …more

Onan Generator Fault Codes: Complete Troubleshooting Guide for RV Owners

During my latest camping trip my Onan generator threw a fault code — got my multimeter ready and just need to figure out which diagnostic approach will crack this thing.

I'm seeing 12 or 13 blinks on my generator error display and want to understand what these codes might mean. Are these codes consistent across different Onan models? I'm hoping it's a minor issue and not something requiring a major repair.

Can anyone help me decode what these blinking fault codes typically indicate? …more

Onan Code 36 Fix: Complete Troubleshooting Guide for RV Owners

Got my tools spread out and I'm determined to fix this Onan QP 3600 LP generator (Model 3.6KY-26120R) that's throwing code 36 myself — where's the best place to start? The unit starts immediately but shuts down right away. I have plenty of propane and the oil level is fine.

What specifically does code 36 indicate on Onan LP generators? What are the most common causes that would make this code appear? …more

Onan 5500 Generator Tune-Up Guide: Best Aftermarket Parts & Filters 20

Before my last camping trip when I tried to order replacement parts, I discovered that finding genuine OEM components for my Onan 5500 generator has become nearly impossible. The Cummins website has been showing most tune-up components as out of stock for months now, and when I do find supposedly "official" Onan oil filters online, many retailers are substituting generic filters that may not meet the same specifications.

I've been researching alternatives and I'm particularly concerned about getting the right oil filter and spark plugs. For the oil filter, I've seen conflicting information about whether aftermarket options like Wix filters are truly compatible - some sources mention the 57398 but I've read mixed reviews about fitment issues. For spark plugs, my current ones are NGK BPR4EY, and I've heard the NGK 3432 might be equivalent, but I want to make sure before ordering.

I'm also planning to stick with zinc-containing oil like Rotella T6 15w40 since I know air-cooled engines need the extra protection, but I'd love confirmation that I'm on the right track with quality aftermarket parts that won't compromise my generator's performance. What specific part numbers and brands would you recommend for a reliable tune-up when OEM parts aren't available? …more

How to Fix RV Transfer Switch Not Detecting External Generator - Complete Troubleshooting Guide

The automatic transfer switch on my 1999 American Eagle detects shore power and onboard diesel genset fine, but won't recognize my external portable generator — can I fix this for under $50? The generator runs fine and produces power, but the transfer switch doesn't trigger to use it.

Onan 5500 Generator Shuts Down Under Load: Troubleshooting Guide

Onan 5500 runs perfectly at idle but kills itself within 30 seconds of turning on the AC. Been fine for years and suddenly can't handle any real load. Fuel filter is new, oil is fresh, and it starts right up every time — just dies the moment I ask it to actually work. …more

Onan 7500 QD Code 36 Fix: How to Solve Generator Overfill Oil Shutdown Problems

Woke up this morning to fire up my Onan 7500KW QD for camping season, and that dreaded Code 36 shutdown nightmare is back again. I can restart it after waiting a bit, but this is driving me nuts.

I've been digging around online and came across something weird - apparently these dipsticks are calibrated wrong? Some folks are saying you're supposed to keep the oil level just above the 'ADD 1QT' mark instead of at the full line to avoid overfill shutdowns. That sounds backwards to me, but I'm seeing it mentioned everywhere.

Before I start messing with oil levels or throwing money at fuel pumps and control boards, can anyone confirm if this dipstick thing is actually legit? Really hoping it's something this simple! …more

How to Convert Propane RV Generator to Diesel: Complete Fuel System Guide for Safe Installation

Before our two-week cross-country RV trip next month, I need to figure out this propane-to-diesel generator conversion because I'm getting conflicting advice and hearing horror stories about fuel starvation. My biggest concern is that if I just tap into the main fuel line with a simple tee fitting, I might end up starving either the engine or the generator when they're both running.

I'm worried I could damage something expensive or even create a dangerous situation. What are the proper ways to set up the fuel delivery system for a diesel generator conversion? I definitely don't want to just wing this - I need to know the safe, correct methods before I attempt anything. Should I be looking at a completely separate fuel system or are there ways to safely share the main tank? …more

Cummins Onan Generator Service: What to Do When Dealers Won't Service

Called three Cummins dealers about servicing my 12-year-old Onan generator and they all said it's "too old," but my neighbor's same-age unit gets serviced just fine. My generator is about 12 years old and needs some work done on it.

I'm feeling a bit overwhelmed - are there other options for getting older Onan generators repaired? I'm worried I won't be able to find anyone to work on it or get parts. Any guidance would be really appreciated since I'm not sure where else to turn for service on older equipment like this. …more

Onan QG5500 Generator Power Drop: Complete Troubleshooting Guide & Fixes for RV Owners

Wondering why my Onan QG5500 is eating through fuel like crazy but barely putting out enough power to run my AC anymore? My Onan QG5500 generator was working great earlier today - had about 1500 watts running with the AC on a hot afternoon. I shut it down for about an hour, and when I fired it back up, it's only putting out around 400 watts now.

I checked the obvious stuff like circuit breakers and they all look fine. The generator is still running, but something is clearly wrong with the power output. I'm not sure what could cause such a sudden drop or even where I should start troubleshooting. Could this be an electrical issue? Any ideas on what might have failed and how I can figure out what's wrong? …more

Why Your Onan Generator Only Charges Lithium Batteries at 5 Amps: Troubleshooting Guide for RV Power Systems

Pulled into my campsite last night and discovered my Onan generator is doing something bizarre — it's only pushing 5 amps to my new lithium batteries. With my 2 300 watt solar panels installed, my Onan 4k generator is only putting out 5-6 amps to charge my lithium batteries, even when they're down to 40% state of charge. This seems dangerously low compared to what I expected.

I just upgraded to a PD 9360 converter when I installed my solar system, and I'm concerned something might be configured wrong. When I plug into my portable Growatt 2200 watt power station, I get 25 amps charging, so I know the batteries can handle more current. At midday, my solar panels were only producing 170-190 watts, which also seems low. I'm scared to keep running the generator if it's not working properly - could this low charging rate harm my lithium batteries or indicate a serious problem with my electrical system?

Should I be worried about safety issues? I want to make sure I'm not making things worse by continuing to use the generator for charging. …more

How to Fix Onan Generator That Won't Stay Running After Running Out of Gas

Halfway through our camping trip, my Onan 4KY-26100R generator on a 2018 Winnebago Spirit is doing something bizarre — firing up perfectly after running out of gas but dying within minutes. After refilling the tank and changing the oil, the generator starts but immediately shuts off when I release the start switch. Getting 3 flashes on the control switch indicating service required. Oil level is correct - halfway between add and full marks. Is this an air in fuel system issue from running out of gas? How long should I hold the start switch to get it running again? …more

Onan Generator Won't Stay Running: Complete Repair vs Replace Guide 20

Three distinct sputtering sounds keep coming from my Onan generator that fires up perfectly but dies out after running for a while. Multiple service calls and repairs have been attempted, but the problems persist intermittently, making diagnosis challenging.

The repair costs are accumulating significantly, and I'm reaching a decision point regarding whether to continue troubleshooting or consider replacement options. What criteria should I use to determine when total repair investment justifies switching to a replacement unit? Are refurbished Onan generators a viable alternative, and what factors should guide this repair-versus-replace analysis for intermittent generator failures?

(Note: This is specifically about my RV's Onan generator, which I'm referring to as my 'Jenny'.) …more

How to Stop Animals From Nesting in Your RV Generator Air Intake

During my pre-trip RV inspection this morning, I'm staring at my generator and there's a massive bird's nest completely blocking the air intake. I keep finding cat poop on my Onan Q70 generator intake! At first I thought maybe it was a one-time thing from the previous owner, but nope - I've had to clean it off THREE times now, and we're talking about some serious deposits here.

The really puzzling part? I haven't even been running the generator or traveling anywhere, so it's not like cats are seeking out warmth. We're also 500+ miles from where I originally bought the RV, so unless the same cat has been following me cross-country (which would be impressive dedication), this seems to be a recurring problem with different animals.

Is my generator intake just irresistibly attractive to cats somehow? Has anyone else dealt with this lovely surprise, and more importantly, how do I convince the local feline population that my generator is NOT their personal bathroom? I'm starting to feel like I'm running a very expensive outdoor cat toilet! …more

How to Find Emergency Diesel RV Repair Shops During Breakdown

Nobody believes my wife when she tells people our diesel pusher started billowing black smoke right when that fan belt snapped on Interstate 10, 40 miles from Houston.
